I don't know your price range... But check out my thread on Monster Puppets. It might seem a little high priced and it'll take some time (a week or so) to get to you, but the quality rocks, the people are friendly and you can custom design the puppet you want. Hoody Hoo!

Has anyone tried carving a head directly out of a single polyfoam or ethafoam block? I'm not having very good results with cutting paterns out of foam sheets and I'm a fairly good at carving (don't ask - odd skill obtained from years of building miniatures and terrain for Dungeons & Dragons and...
