I have been asked of friends and family to upload all 3 replicas, Grover, Bert, and Elmo. I never included Grover because he was my first and I don't think he was all that good. But anywho... here they all are together...
Finally got done with Elmo... somewhat. Need to still add the arm rods. His arms seem beefy because of the fur poof when I was brushing him, they are a little bit thinner than in the picture. I may still size em down later on.

Ok I took 2 more shots at different angles. Bert has his coat on because I took him to Jim Henson's Fantastic World Exhibit at the local museum. Which I may add was pretty cool.

I did replicate grover before a few years back. He was my first puppet ever. I couldn't find his exact fur so had to settle for something close. Also his eyes where a little sloppy which I have since corrected.

I made the eyes with rubber foam sheets. Made it 2 layers, then spray painted with High Gloss White paint. Had to do a few coats of that.
The picture I have posted doesn't seem right to me. I will get more later in different angles.
Ya that is what I did. I got a good pic of Bert and got the measurements and ratios. The nose was off tho because I just used what I have. This will be changed shortly. The overlapping is a good idea too tho! I will definitely try it when I make Ernie.

Your right about the nose.... I think that is what is making the eyes look bigger as well. I am in the process of swapping it out for a bigger one. Well see if that evens out the eyes.
Ok so I decided to try to make a clothed fleece puppet and Bert is the first to come to my mind! :(
So here is my first attempt at that... Now that I have Bert I gotta make Ernie, just wouldn't be right if I didn't!

I found liquid nail glue to work perfectly to attach anything to syrofoam, felt, foam...etc.. Another idea is to isulate the styrophone sphere in a thin foam so it can take damage. Then it should have a little flexibility for his head, and maintain a good circle head. :)
